Hey Noah... i like your design idea as I went a different route to keep the Leaf modules weather-proofed.
My idea was to incorporate a stressed member of the frame, aka "box". The main disadvantage of my route is the redundancy of the sardine cans= extra unnecessary weight.
I know the battery pouches need to be compressed. I'm toying with the idea of opening up all of the modules to remove the pouches and then making a compression plate out of Al on one side of the pouch stack, and putting a modified motorcycle tire inter-tube on the other side of the compression plate. The pouches can be compressed with whatever air pressure is needed in the inter tube.
The main advantage of my design is the ability to switch to a different battery chemistry whenever that day arrives.
My main questions about removing the pouches from the sardine cans is how much weight can be shaved off and if any additional space for more pouches will be created, besides how challenging it is to remove them without damaging them. Any experience? If anyone has experience with this, please chime in!

Hey Everyone - Just wondering... which Insurance company was willing to insure your awesome creations for riding on the road? I live in Ontario, Canada, and finding an insurance company that would recognize a 'Home Built' EV motorcycle under regular/normal coverage seems impossible. I'm in the middle of converting an '81 CB750C. I'm determined to get this thing legally on the road. I don't really want to go through a facilitator but I may have to. Guidance any of you can give would be greatly appreciated.
BTW - Noah, fricken amazing build. Inspirational to say the least.

Actually, I think I found one of the more detailed discussions on insurance here: http://elmoto.net/showthread.php?t=76&page=4. I'm wondering if it is still relevant for new builders or not though. It's been a few years since that thread was visited and we all know how insurance rules can quickly change.

Yup - Progressive insured mine as a '93 GSX-R with 0cc.

For mine, since nobody has 'Native GPR-S' in their make/model database, it got registered as a generic 50cc scooter, and insured as a Segway!
